Using Avia, I'm at about 5% overscan (6% on the left side of screen). How much is "allowable" and how do I fix it?

3-4% is good, but no less than 3%.
Adjusting it will depend on what type of TV you have and will most likely need to be done thru the service menu.

    Dave,
5% all around should be the minimum that you should aim for. Like Ron, I like to shoot for around 3-4%. Often times, anything below 3% will reveal all sorts of junk.

Does the service manual explain how to change this typically?

I have 3% top and bottom and 5% on the sides. Trying to go any less on the sides really distorted the geometry.

A service manual probably won't tell you step by step how to do. However, it will identify the values that you have to change. For my Panasonic they are all grouped under pincushion adjustments.
