IMO, you would get the most improvement from upgrading to a great sub like the SVS 25-31PC ($669) or Adire Dharman ($522). Also, a great sub will make it so that you don't need tower mains IMO.
I think you should buy a great sub first, and then get another pair of e:XLRs or e:XL16s...
Since it sound like you have the know how, and you already have the drivers, a DIY Shiva, or two, is a no brainer. You would have to spend a lot of money to compete with the DIY Shiva.

How many fake surround channels are enough? At least with DPL, DD EX and DTS ES Matrix, the extra channels are put there by the engineer. Do I really need someone else to 'make up' more channels?
I believe that only the tweeter from the 4.0 is from the automotive side. I have 3 Norh 4.0s for center and surrounds, they sound great. I can't comment on how well they would work in a car.
Another issue is that as our processors become more sophisticated (i.e. speaker correction, room correction, digital EQ), it will become even more important to be able to process the signal in the digital domain.
Adcom, as well as others, make speakers selectors that have built in amp protection. They prevent the amp from seeing a low impedance when multiple speakers are playing at once.

Unless you plan to move from a 5.1 system to a 6.1 system, It doesn't seem like an upgrade to me.
A new processor like the Outlaw 950 will give you 6.1 decoding, multi-zone control, and 5.1 input for SACD/DVD-A.

I think the simple answer is that DPL does a good job creating the front three speakers when the source is properly encoded. DD EX and DTS ES Matrix are properly encoded and work great with DPL processing.
